Abstract In the front-end rectifier, the power factor corrector (PFC) based on the cascaded H bridge (CHB) can make full use of the low loss characteristics of low-voltage devices to obtain high efficiency, and greatly reduce the inductor volume to increase power density. However, the CHB topology leads to multiple independent low-voltage buses. Thus, multiple independent DC-DCs should be optimized and utilized in the second stage. In this paper, a regulated DC transformer (RDCX) was used in the DC-DC stage to get tight regulation capability, high efficiency and high power density, by utilizing its characteristic of partial-power regulation. A model of minimum loss of secondary-side switches and output voltage was established, and the best connection structure of second-stage RDCX modules was found. At the same time, a transformer optimization method taking the power density and minimum loss into account was proposed. Finally, a 6-cell RDCX prototype with a single module power of 500W and a total power of 3kW was built. The prototype has a peak efficiency of 98.1%, a full load efficiency of 97.9%, and a power density of 1 300W/in3.
